A Continuing Emphasis for U.S. Coal-Fired Power Plants
Stringent government mercury (Hg) emission regulations at the national and state levels require large mercury emission reductions at the nation's 1,100 plus coal-fired plants, which emit approximately 48 tons of mercury per year. Among the few proven mercury emission control technologies that exist, the predominant process is Activated Carbon Injection (ACI). Powdered Activated Carbon (PAC) injection is the only control technology proven to reduce mercury emissions in excess of 90%.
The cornerstone of Metalfab's PAC Storage and Handling System is the integration of the company's proven bin activators, activated Posibins™ and "Better-Weigh®" gravimetric feeders. These critical system components are integrated with process controls, instrumentation, knife gate valves, and interconnecting piping, all pre-installed within the skirt area beneath a fully engineered storage silo. This integrated system provides precise PAC metering to the final downstream injection system feeding the flue gas ductwork.
Metalfab successfully combines testing, equipment design, and system integration capabilities to offer fully integrated PAC handling systems directly to large environmental/boiler OEMs who supply complete ACI systems to power plants.

The tendency of dry solids to flow from bins in a sporadic or irregular fashion has perplexed the materials handling industry from its earliest days. Attempts to solve the problem have ranged widely - and wildly - from the use of a laborer with a sledge hammer, to rappers or vibrators and powerful blasts of air. Over the years no single method or combination of techniques ever provided a universally successful solution. Then in 1960, a revolutionary new concept was introduced which overcame the troublesome and costly problems of arching, bridging, and rat-holing. Called a "Bin Activator", the device consisted of a vibrated cone which was suspended beneath the bin, replacing a major portion of the standard fixed cone. Positive discharge was achieved through the successful application of the principles of vibration as well as by the design of the unit.
Today, the most effective bin activator designs incorporate the use of an internal cone-shaped baffle which is rigidly attached to the body of the bin activator by means of rugged structural tubular members. The entire bin activator unit moves horizontally in response to centrifugal forces generated by the unbalanced weights of an attached vibrator.
The cone baffle relieves the weight of the material from the lower section of the bin activator, and acts like a wedge as it moves beneath the material and pushes it in all areas adjacent to the cone's surfaces. This powerful force is also transmitted to the material in the upper portion of the bin as the motion is carried from particle to particle.
These moving particles cannot bridge or rat-hole, and flow freely around the periphery of the baffle toward the outlet of the bin activator. If the outlet is large enough and there is no downstream equipment to impede the flow, positive discharge is accomplished.
However, where flow is regulated by other devices, the material may become jammed or compacted at the outlet, causing a no-flow condition. The shape of the unit is irrelevant; it makes no difference whether it is dish-shaped, cone-shaped or multi-sloped. For as long as the material must travel from a larger dimension to a much smaller one at the discharge hole, convergence must take place. Vigorous vibration only serves to worsen the problem. To solve the problem, Metalfab introduced its secondary baffle design. The secondary baffle prevents jamming and compaction of the material at the outlet and allows for a constant flow upon demand.

Metalfab's Sanitary Bin Activators feature the same rugged, durable, long lasting construction and unique operating features found in our standard steel bin activator line. However, a number of added features make our sanitary bin activators suitable for food applications - including continuous internal welds ground smooth, all contact surfaces polished, secondary baffle support without threads, primary baffle raised 2" off the cross members, round cross members with enclosed corners, white neoprene main sleeve and "bead blasted" exterior steel surfaces.

Metalfab's rugged stainless steel Pre-Steamer Bin Activator is used primarily in the pulp and paper industries both as a standard bin activator and also to presteam wood chips as a precursor to feeding them into the digester. Our LVT Bin Activator uses threaded rod isolators as hanger arms to diminish trembling or shuddering effects. (This product is recommended for materials with bulk densities less than 50 lbs./cu.ft.)

The Metalfab PB Posibin™ provides positive, problem-free discharge from storage of a wide range of difficult to handle materials - in a variety of densities and particle sizes. From micron-size powders to fibrous substances, materials flow freely, on demand, on a first-in, first-out basis.
The PB Posibin consists of a static cylindrical bin fitted with the unique Metalfab Bin Activator. This vibrating motorized unit, attached to the bottom of the static bin by vibration isolator-equipped solid steel suspension arms and flexible reinforced sleeve, provides continuous movement of the product in the bin. A conical primary baffle, mounted within the bin activator moves horizontally with the unit to keep the contents in continuous motion and eliminate potential flow-stoppages such as bridging, rat holing, etc.
An adjustable secondary conical baffle, located at the final outlet, moves at a slightly different amplitude to prevent jamming and compaction in that critical area.
Two PB Posibin models, with capacities from 3 to 750 cu. ft., handle materials with bulk densities to 200 lbs/cu. ft. The largest units are ruggedly mounted to the static bin by solid, carbon steel hangers capable of supporting more than 500,000 lbs. The Posibin may also be hung from overhead steel. Operation is almost completely noiseless.

The Metalfab PLBB Posibin™ is a low vibration transmission (LVT) bin activator that utilizes threaded rod isolators as hanger arms to reduce vibration.
Ideal for use with sensitive scaling systems and equipment, or for loss in weight gravimetric feeding, the PLBB Posibin consists of a smaller size static cylindrical bin fitted with the LVT bin activator. This low vibration motorized unit provides continuous movement of the product in the bin. A conical primary baffle, mounted within the LVT bin activator, moves horizontally with the unit to keep the contents in continuous motion to ensure uninterrupted flow of material on demand, and eliminate potential flow stoppages.
A secondary, adjustable baffle located at the final outlet, moves at a slightly different amplitude to prevent jamming and compaction in the outlet area.
Five PLBB Posibin™ models with capacities from 3 to 15 cu.ft. handle bulk densities from 20 to 30 cu.ft. Operation is almost completely noiseless.

PLBB Model
The Metalfab Live Bin consists of a round metal bin with a single baffle supported immediately above the outlet. The bin and its entire contents are vibrated horizontally in response to the forces of the unbalanced weights of the vibrator. The Live Bin comes with its own support frame and, like the Bin Activator and the Posibin, the Live Bin will insure the uninterrupted flow of material upon demand without bridging or rat holing. Metalfab Live Bins are ideally suited for both sanitary and pressure applications since there is no gap to close between a non-vibrated and a vibrated section. Sizes range from 3 cu. ft. to 100 cu. ft. capacities.

Metalfab Bulk Bag Unloaders are designed and engineered to provide a dependable, low cost means for emptying a wide variety of powders and other difficult to handle dry bulk materials. Metalfab manufactures units for heavier bags, larger bags, or smaller bags.
To assure discharge of product, the ruggedly built 48" sq. pyramidal shaped Unloader is mounted on wear-resistant rubber isolators that eliminate any transmission of vibration to the support stand or surroundings. Solidly mounted to the Bulk Bag Unloader is a time-tested, field-proven, Metalfab Vibrator. This Vibrator can be adjusted to provide varying levels of vibration, as needed, to discharge product from the bag. All of our Unloader Vibrators are ruggedly built to withstand the rigors of vibration and all are totally enclosed, non-ventilated and are also available in an explosion proof enclosure.
While voltage can vary by request, all vibrators are three (3) phase. They provide years of maintenance-free operation and come with a Metalfab guarantee for 30 months.
Metalfab bulk bag unloaders are not only dependable but versatile as well. They are available as a standard model with support and bag rack, or as a hoist rack model with hoist hook and four (4) stationary posts to hold bag straps. Liner retractors, special closure gates and many other options are also available.

For highly accurate, gravimetric feeding of dry bulk materials in batch or continuous operation
"Better-Weigh®" Batch/Continuous Weigh Feeders are designed to provide feeding in either batch or continuous mode depending upon the arrangement of the feeder's control electronics. In batch mode, the batch controller is used to control the fast (bulk) and slow (dribble) speeds of the feeder. Accuracies of ±0.5% can be easily achieved in 2 lb. or less batches, and ±0.25% with 3 lb. or greater batches with time spans of 30 to 90 seconds. In continuous mode, the feeder's electronic controller is used to constantly monitor loss-of-weight of material per time in order to maintain a continuous loss-of-weight with an accuracy of ±0.25% to ±0.5%.

For gain, loss or continuous weighing applications
Metalfab "Better-Weigh®" Feeder Controls are available with a "Gain in Weight" mode for applications where a product is being fed into a scale system such as a container sitting on a floor/bench scale or weigh hopper on load cells. In this mode, the controller can verify the zero setting between weighments, auto-tare the weight of a container, verify the container is in position by referencing the container weight setting, or a band value plus or minus to confirm an empty container is in place prior to start of feeding.
A "Loss-in-Weight" mode can be provided for applications where the feeding device is on load cells or a scale system of some type. This mode is used when one or more products need to feed into a process simultaneously, allowing all feeders to dispense product at the same time.
A "Continuous Weighing" mode is provided to continually feed product at a preset rate on a per-second, per-minute, or per-hour basis. Refilling of the feeder can be automatic through input of minimum and maximum weight values to the controller.

Metalfab's highly accurate, dependable Model MTL Volumetric Screw Feeder/Conveyor has only five moving parts - drive, coupling, two bearings, and a screw. The combination of a large inlet and a U-shaped trough help ensure complete filling of screw flights and provides feed accuracies of ±1 to 1-1/2%. When a Metalfab Posibin™ or Bin Activator is used to supply the feeder even greater accuracies may be obtained.
A Bin Activator is recommended when feed rates are more than 100 cu. ft./hr. or non-free flowing materials need to be metered. Flight-type screws with through shafts are standard. Oversize bearings which are sealed and provided with grease fittings support the shaft. Operating noise levels are within OSHA requirements. All moving parts are guarded and the screw section is totally enclosed.

Metalfab's MTS Sanitary Feeder offers the simplicity of the standard Metalfab feeder line while satisfying the most stringent sanitary processing requirements necessary for the metering of such critical materials as pharmaceuticals and food. All contact surfaces are of 304 or 316 stainless steel and polished to a #4 finish. All welds are continuous and ground smooth to prevent product buildup and adherence. Gasketing is food grade white neoprene and a rear Teflon® packing gland is standard. For ease of cleaning, the MTS is equipped with extra clearance and the ability to be disassembled quickly without the use of tools.

The MTM Mini is an upgrade of the DB1 "Mini" Volumetric Screw Feeder which incorporates the latest technology including a smaller footprint.
Designed for small feed rates and laboratory applications, Metalfab's MTM "Mini" Feeders provide dependable, highly accurate feeding of a wide variety of dry solid materials from an extremely small base of only 14-1/4" x 17". An optional 2 cu. ft. hopper with sharply sloped sides is available to provide capacity for most surge conditions. The hopper is removable and can be replaced with up to a 6" diameter inlet trough cover. The unit can then be preceded by a Metalfab FSC (flexible screw conveyor) or Posibin™.

The Bag Dump Hopper provides a quick, easy and virtually dust free way of dumping and filling your process system with material received in paper bags. The design incorporates a baffle and bin vent (to attach to a central dust collector) or optional bin vent filter over the dump area to maintain a dust free worker environment while providing a fast and effective means to charge your process.

Metalfab's new Automatic Bag Slitter features a ruggedly built, compact design used to open bags of agricultural seed or seed-like products through one rotating blade while simultaneously discharging product into a hopper for conveying, feeding, or hoppering. The fully enclosed bag slitter provides a safe, dust-free way to quickly open 30 to 60 pound bags at a rate of up to 30 plus bags per minute. An optional "bag kicker" makes disposal of empty bags efficient and easy.
Metalfab's Spin-Loader lets you utilize bulk storage facilities to their fullest capacity. It eliminates the pyramiding which occurs when flakes and granular materials are loaded into bins, hopper cars and piles, and enables you to load up to 15% more product into virtually any storage facility without costly hand labor or interrupting flow. Spin-Loader distributes the product evenly in a 360° arc.
The compact, ruggedly-built Spin-Loader can handle up to 200,000 lbs. per hour of 90 lbs. per cubic foot material. It is simple to install and easy to operate, and may be mounted to the top of the bin or attached to a flexible loading spout and placed inside or over the bin itself. The entering material flows through the tube of the Spin-Loader to a motorized, spinning disc which directs it to the outer walls of the bin, permitting each bin or compartment to be filled to its maximum capacity.
This method of redirecting the particles greatly reduces the possibility of particle segregation, enabling the particles to intermix. And, since the entire loading system may be completely enclosed, product waste and contamination are eliminated.
The Metalfab Wetting Cone introduces a way to increase mixer efficiency while dry chemical is metered in with water to create a given solution. The Wetting Cone provides a large amount of surface area, along with adjustable mix rates, to achieve proper wetting techniques without clumping or clustering.

Metalfab has designed a "Portable Bin" Unloading Station that incorporates the tried, tested and proven technologies of our unmatched Bin Activators and Bulk Bag Unloaders. Metalfab's Portable Bin Unloading Station is fabricated with a rugged steel framework that is mounted on top of vibration isolators, while featuring four corner guide locators to assist in forklift operation.
